Sand Casting vs Die Casting — Which Method Suits Your Product?

The choice of casting method is one of the decisions with the greatest impact on a component’s cost, quality and suitability for the application. Yet it is a decision that is often made without sufficient technical basis — either because the buyer relies entirely on the supplier’s recommendation, or because they choose what they already know.

This article provides a structured comparison between sand casting and die casting — the two dominant methods for metal casting of industrial components.

The fundamentals

What is sand casting?

Sand casting uses a mould made of compacted sand, which is destroyed after each pour. The method is highly flexible and can produce components from a few hundred grams to several tonnes.

What is die casting?

Die casting uses a permanent steel die into which molten metal is injected under high pressure. The die is reused for thousands or millions of cycles.

When to choose sand casting

  • Low to medium volumes (below 5,000 per year)
  • Large or heavy components
  • Ferrous alloys (iron, steel)
  • Prototypes or first-off production
  • Short lead times needed

When to choose die casting

  • High volumes (above 5,000 per year)
  • Tight tolerances and fine surface finish required
  • Thin-walled aluminium or zinc components
  • Near-net-shape to minimise machining
